My recollection is that by the 70's, when the last Couesnons were made as "Elkhart" stencils, they had changed the guides to plastic. I think that's the way mine was.
But they also changed the top of the piston to accommodate these larger plastic guides.
Maybe some kind of 3-D printed guide? That's being done right now. I saw guides being made this way at a repair clinic in January 2020.

I'm willing to help you out if you're interested.
I do a good amount of modeling and 3D printing for work and I'm actually printing out some guides tonight that I modeled for my 60s Buescher Aristocrat that has lots of rotational play.
Assuming the Couesnon guides aren't unexpectedly complicated it shouldn't be a big deal to model and print a couple of sets with different tolerances in PLA for you to test fit.
Happy to work out details if you want to send me DM.

They can be machined out of delrin rod the same as brass or nickel. Since you are in NYC I imagine that Josh Landress could help. |

I'm betting the 3-D printing method is the way to go. Those guides are thin metal clips that hook into the top and side of the piston, sort of a truncated "U" shape. They look like stamped and bent metal.
If a plastic as tough as Delrin could be printed, maybe it will work. Are there plastics that could be printed flat and then bent?

A little off the subject, but pull your second-valve slide and rotate the valve, and then pump it up and down a few times and you'll see it realigns on its own.
